Blade Coating Station Optimization for Coating Board: Coat Weight Control and Runability

Coat Weight Uniformity Determines Print Quality and Coating Cost
Coating board quality is won or lost at the coating station. Coat weight variation above 5% CV shows up as mottle in offset printing, uneven gloss, and register problems — while excessive average coat weight wastes coating colour worth 3-6 times the cost of base sheet furnish per tonne. Blade coating station optimization targets both problems simultaneously through application system design, colour preparation control, and blade geometry management.
Application System and Colour Preparation
Stable coat weight starts upstream of the blade. Coating colour must arrive at the applicator at consistent solids, viscosity, and temperature:
- Colour solids: 60-68% for blade coating, screened through 100-150 mesh pressure screens ahead of the supply tank
- Low-shear viscosity: 800-1,500 mPa·s (Brookfield 100 rpm) held within a 10% band by closed-loop thickener dosing
- Temperature: 40-50°C to stabilize rheology and reduce foam tendency
- Recirculation: Continuous return loop with 70-85% recirculation rate prevents pigment settling and ageing

Blade Geometry and Loading Control
Blade coating operates in two regimes. Bent-blade mode at 5-15 kN/m loading meters coat weight by blade deflection and suits coat weights of 10-14 g/m2 per side. Rigid-blade mode at higher loading levels the surface profile and suits heavier application. Blade angle between 0-15 degrees relative to the sheet normal controls the balance between contour following and surface filling. Modern coater heads hold coat weight CV below 4% across the full web width through CD profiling of blade loading.
Operating Data and Drying Balance
A typical two-layer coating board applies 10-12 g/m2 precoat and 10-14 g/m2 topcoat per side. At 800 m/min on a 4,000 mm deckle, colour consumption reaches 350-500 kg/h per station — making even a 1 g/m2 over-application worth more than 30,000 USD per year in wasted pigment and latex. Matching IR dryer and air dryer capacity to coating colour water load prevents binder migration and maintains surface strength above 1.5 m/s (IGT) for offset grades.
Maintenance Points
- Change coating blades every 8-24 operating hours depending on pigment abrasiveness; inspect edge under magnification at each change
- Flush colour supply loops at every grade change; pigmented residues seed streaks and blade scratches
- Calibrate backing roll and applicator roll gap weekly; target roll TIR below 0.02 mm
- Inspect screen baskets in colour supply monthly — a single passing fibre bundle creates repeating streak defects
